99 Windstar - door in heat/AC box flapping. What's up w/ that?
I would appreciate any advice folks can give. I have a 99 Ford Windstar seems to developed some erratic behavior in one of the air control doors in the heat/AC box. It sounds like one of the doors is flapping back and forth. I can stop the "flapping" by moving the hot/cold indicator (top, front) to about 85% to the right. Any more (right or left) and one of the air control doors starts banging back and forth. Moving the air direction selector doesn't seem to do anything to stop the noise. Any suggestions on how to troubleshoot and/or isolate the problem?

Seems like you have the infamous Blend Door Actuator gone bad. This cars have an electric motor (Blend Door Actuator) that controls the mix between Cold and Hot air flow from the HVAC.
This cheap part is made with plastic gears that strip off with use, after it gets damaged the electric motor keeps turning, trying to get the Blend Door in the position selected by the driver (wether Hot or Cold) but cannot achieved due to the broken gears. that's the flapping noise you keep hearing! If you need more help figuring out how to get out, I have had the actuator out and it can be opened up and verified that the gears are stripped, so just ask if you don't find enough info in the forum....
