Is this a bona fide case for repair epoxy?

Yeah, yeah. I know.
It's a friend's '95 Lumina with about 100K, and is in good condition otherwise. The estimates he got were around $900 for repair (to do it right). I just can't justify pulling the rear head on a 13 year old car to weld/machine it. I can buy these in decent condition and running at auction all day long for right around $1000.

sounds like you narrowed it down to glue it or trash it....If the repair costs the same as another car why not glue it up? You wouldn't be out much in that case.

That's what I did (Conap metal epoxy and scraping). We'll wait a few years and see how long it holds.

Looks just like mine did. I used two layers of JB Weld. The first one wasn't quite flush so I mixed another batch and installed the manifold while it was still soft. I don't think it's coming apart, but don't forget to pray when you do yours.

BMW has a factory approved procedure for epoxy repair on their eroded aluminum parts. I just copied it to some extent. I don't think their's included mixing tooling epoxy and aluminum powder, however. I picked all the loose particles out, cleaned it with MEK, and mixed my brew of filler material. Once cured, I scraped it close to flush and stoned the rest flat. Here's how it looked just before assembly:
