Ok...I'll answer my own post...yes, it was the four wheel drive transfer case.
The shop said they can't get parts for it, so on their advice I installed a new one. Cost: $2000 P&L. Got the old part though....gonna take it apart and see what went wrong....when I have got time. Noise is gone...now other noises are more apparent and a P0401 code is back. Good work, Ford.....75K on this truck...must be worn out already.
