97 malibu blower motor problem

I had the classic symptoms of blower motor resistor failure, Setting 1 & 2 stopped then only 5 would work. I have replaced the resistor twice, (pain in the Butt), once with a part ordered on-line and once with a part from a salvage yard, and it still won't work, any suggestions? The original was definately burnt. The two replacements I have used looked good. I have checked all fuses, in the car and under the hood. I haven't though tried replacing the large box shapped "Fuse" in the relay box under the hood.

blower motor could have a bad bushing. The higher current on high setting can overcome the drag of the bad motor bushings, but on lower settings, the motor doesn't have enough power to overcome it's own friction. That would explain why you are going through resistors, the motor is drawing too many amps causing the resistors to burn up. Try replacing the motor, as they are not rebuildable.

The switch itself could be going bad, unfortunately you'll have to get the whole panel (3 switches) about 35 at the junkyard and a lot easier to replace than the resistor.
