Recirculation Door

"Just the facts ma'am, just the facts".

Here they are:

About two years ago the recirc door started flapping and started consistently running. After seeing what a @#$! it was to get to it, I thought it would be easier to just unplug it. Well, after finding a nice " how to" article to replace the actuator, I bought one from Autozone and decided to tackle it myself. I had no problem getting the old one out and the new one in. After putting everything back together and following the instructions NOT to plug it in until it was installed, low and behold it worked; for a day! Now the thing is making the same clicking noise. Looking at it from underneath, I can see that it is flapping back and forth while trying to shut outside air off. I am wondering if the plastic shaft of the door is actually the problem and that the plastic is rounded off and slipping in the metal motor cam? It moves to each position fine, no noise while tracking. The old actuator cam spun out inside the gear. The small splines that keep it seated in the plastic gear were not holding, causing the motor to continuously run. Anyway, I have since unplugged it again and am perturbed that I just spent $60 on something I did not need. If it is indeed the shaft, it is not going to be fixed, as dashboard removal is not an option!!
