Here is what came to mind last night about the SC intercooler.



What you think?
The only tricky part is the Intake Manifold Heat Exchanger (it goes in between the SC and the Intake Manifold perse) and I already found a machine shop that would build it out of Aluminum. The coolest fluids you have in your car are the cold air inside (when A/C On, I saw an imports tuner mag where a guy injected cockpit cool air into the turbo of an Eclipse with AC on, not too smart but workable) and the Washer Fluid. Heating up the washer fluid (it would have to be bug remover or similar) would make it better to clean the windshield (this is a nice side effect). Since the pump is sucking water from the Washer Fluid reservoir not a lot pressure is exerted on it and the water coming in is already cooled by the small radiator in front of the car. Theoretically the water on the bottle is not extremely that hot (a.k.a. the bottle would not melt).

thats not a bad idea but instead of washer fluid lets use a external sump because what if the bottle goes empty and is useless, you can get a water pump from a camping place around here for about 75.00 do you have any drawings or diagrams of the intercooler with measurements and all

I am building an schematic out of an intake manifold gasket. What I can tell you for sure is that it would no be thicker than an inch. I was thinking about the Washer fluid because is already there and you do not have to figure a lot where to add another botle on the engine bay. The beauty of it is that the only thing different for the bystander would be the external radiator and the 2 extra hoses coming from the intake manifold because the water pump can be hidden just to the back of the washer fluid. As soon as I have the drawing for the Heat exchanger I will let you know.

what are you going to use as a heat exchanger a old heater core or something else

i will try and engineer somthing like the map system only a little different and hopefuly better we can use a tiny heater core to be sandwiched in between the supercharger and manifold if anyone has any info let me know

What I will use is something that has the shape of the gasket that goes between the sc & intake manifold. If I use something like an old heater core would be 2 thick and to restrictive for the SC effort. What I am working on is 1 inch thick and would have almost capilar like tubes equally spaced among them and with thin rods going 90 deg of the tubes to act like a water cooled CPU heat sink. Would be like a mesh but not as restrictive as an old heater core.

what about using an oil cooler core thats nearly perfect for this it holds water pressure and flows great does any one know what size you would need

Ripn12s, the problem is that the ones in the market are too damn expensive. What I will spend on this is less than $400.00 and the fun of dessigning it(value add). It is really an outrage what they want to charge for an intercooler when the parts to put together are really cheap. After talking to the machine shop and the pressure lines and such it is really better for me to built it

You will spend far more in development costs than you will if you bought one of the existing intercoolers. Machinists time is not cheap, and thats if you have it already designed before you arrive at the shop.... Unless you want to sell your intercooler (which means putting it up against whats already out there, and risking failure to compare) its just not worth it at this point to invest in making your own.
