That's crazy. Aluminum is the best choice for manifolds for durability but plastic is simple cheap and does flow a lot nicer because of the lack of casting flaws... I suppose that after 200k miles it's done its duty. I've actually found a site selling what seemed to be a metal manifold for about $100 but I find that hard to believe as they should be more like $300.

Has anyone upgraded manifolds before?

So I finally got around to removing the intake from the car for a better inspection... (I was trying not to unplug all of the harness wires to reduce confusion later on with re-assembly)

This is what I found...

So you can tell the manifold is nice and warped... It's no wonder there was a huge vacuum leak! I wonder just how much dirt and crap this thing has sucked up because of it. It looks like it was the side closest to the EGR valve. I wouldn't be surprised if the EGR valve was slightly stuck open allowing some of the hot exhaust to go into the intake thus aiding with the warpage.

What do you guys think? I think if I get another one of these from the wreckers I won't be getting one in much better condition although I would hope that the gasket will actually fit lol...

I hope this helps someone else experiencing this kind of problem. The diagnosing and head banging weren't fun at all, although I do like a challenge (be careful what you wish for!)

I also have a 2002 pontiac sunfire with the 2.2 ecotec. barely 140,000km on the clock and the timing chain crapped out... Will the intake manifold bolt up? If it will then maybe I can rig something up because I really don't feel like spending anything on this heap of ****.

If you haven't already noticed, I'm a big fan of GM products...
