Im using an older version of Solidworks (97) for the renditions here. You can find it here.

Its pretty expensive...we paid about $ 4K back in 97 and havent keep up with the updates due to the cost. Its a pretty robust program, allows you to model parts and create assemblies with those parts. I find it pretty easy to use, but there is a learning curve on it. It was created by one of the founders of ProEngineer.

How 'bout this:

Make the top piece (light green) solid, locate it rotationally on the base using one or more dowels (after prototype line-up) and lock them together with a big internal circlip on top. Maybe use a wavey washer or shim adjust for play vertically.

The dowel/s can be hidden between the pieces and you'll have a large flat clean surface on top for an emblem or whatever.

You could mock the prototype up in the car, align everything and mark the relationship between the pieces. Then clamp them together and drill them right thru for the dowel/s. These pieces then become the drilling jigs/templates for subsequent parts, which would be drilled to half depth on the mating surfaces, thus hiding the locating pins (dowels).

Cool...I use Rhino and transport it to 3D Studio for final rendering

Ive heard lots of good things about Rhino. Ive got 3DSMAX but dont use it enough to be good with it. Nice thing about Solidworks, its a true CAD software, not just for graphics...great when it comes to machining parts.
