Alot of time the crank sensor will get overtightened and the knurled bronze threaded insert the sensor bolt screws into is pulling out of the composite front cover. The airgap is then too wide and problems like you describe will happen. I have seen it more than once. Insert should be flush to just below front cover surface. Sometimes they can be tapped back into the cover, apply loctite to the bolt and snug it and see what happens.
