i have searched back through some 20 or so pages looking for a similar problems but have found nothing so far. When i start my truck, it blows my 4 wd fuse instantly. i have unplugged the connector to the actuator under the truck and the fuse does not blow. i recently replaced the actuator thinking it was why i didnt have four wheel after hearing all the stories about them going bad, but have since discovered this fuse problem. i have had multiple ground issues with this truck (one of which cost me about $500 in figuring it out) and fully suspect this to be my problem once again. my question is simply, does anyone know of any common ground issues related to the four wheel drive operation? i am getting ready to start tracing wires as soon as i finish this post. i would grab the manual for the diagrams but mine is currently sitting about 30 miles away lol. just wondering if there was a good place to check first. thanks guys

ok i just traced the wiring from the actuator, up over the bell housing, and to the plug in on the transfer case. everything looks to be in good condition however i did notice that there is a wire that appears to split off and run up behind the distributor with a plug in/connector on it and then continues into the main wiring harness. couldn't really tell anything more about it. any ideas? in the meantime, i am going to go to advance's website and see if i can pull up a wiring diagram

I think the 3/4 ton trucks had some kind of synchronizing relay in the transfer case/actuator circuit. You will probably have better luck with a wiring diagram at alldatadiy.com but the cost is $24/year, the upside is that it is an online copy of the vehicles factory service manual plus access to all the technical service bulletins

ok i've checked with my local parts store and they show no relays or anything that i haven't found already. i changed out actuators and i still blow the fuse. today, i decided to go buy all the stuff to toggle switch the front hubs and therefore eliminating all of the factory wiring. i ran my main hot from the battery to the toggle, grounded both the toggle and the actuator to the frame, and of course, my power from the toggle to the actuator. i even went so far as to add in fusable links both before and after the toggle. as soon as i throw the switch, the fuse after the toggle (on the actuator side) blows instantly. i then double checked all my wires and even ran ground wires from the casing on the front differential to the body and the frame just to be on the safe side. best i can tell, i have covered all the bases. got any clues?
