Well, it's been a while since an update! The bodywork is starting to look OK and I hope to have some pictures of it up in the next couple of weeks.
Meanwhile, I've had real problems finding suitable material for the seats:

I really want to capture the perforation texture of the seat material as most of the Spyders of this age used this covering. Do any of you guys know of a photo-etch sheet or brass mesh that will work for this at 1/8th scale? I've checked out everything from military modelling photo-etch, fibreglass fine cloth to stainless mesh found in kitchen shops and I can't find anything with the correct amount of holes to the inch/mm. I'm going to make the seats using bondo (again) If I could get the correct guage photo-etch I'd wrap it over the seat to get the texture. If I find brass mesh I can either use it as a guide to drill the holes :eek: or I'll have to stick it on and sand off the top surface to get rid of the mesh overlap.
The hole pitch is about 50 holes to 40mm.
Any ideas?

Try looking at the foils that cover the cutting heads on electric razors. I googled Electric Razor Foil and one of the results that returned was this: http://buyitnow64.stores.yahoo.net/br70sy70sefo.html

You gotta be kidding! This is 1/8th! You have to use leather or at least fake leather. Forget about bondo and photoetch!! Seriously!
Do you want to make the seats red like the photo?
Give some measurements for the seat!
How big will the holes be in scale? And will those then be at that 50 holes by 40mm spacing?
I'll have to check something. Maybe there's another solution.....not photoetch!! :-)

I'd love to do them in leather but I'm hoping to possibly go into production with this model so I really need to cast the seats, as hand covering each one would take me forever. I've not drawn the seats up yet (and typically the driver and passenger seats are different in shape) but they will be the same shade of red (Porsche did do a couple of black RS60 interiors). I'm guessing that the centre seat panel will be about 40mm across. The holes need to be about the same size as the spaces between them so I guess the holes will be around 0.5mm diameter.
I thought about perforating paper/plastic sheet with a tool called 'rosie the rivetter' which is basically a gearwheel with sharp points. The aircraft model guys use them for making lines of rivets. It would be good for one row but then each row would have to be evenly spaced too.
GMP use resin castings on their 1/8th 550 which is based on the same material as I'm trying to copy - looks OK to me:

BTW, how close is Lemgo to Hannover? I've been told that the car I'm using for reference is in the Porsche museum there!:wink:

I was thinking about using the mill as I could drill out a large sheet of the stuff - how dull would that be to do!:grinyes:
Seriously though, I could drill the holes into really thin plastic sheet and glue that to the seat, but the biggest problem with a material like that would be wrapping it around the edges. I guess a good solvent would soften the plastic up enough?

May have to come over and visit the car as even with all the photographic reference I've got it would be nice to move around the car to make sure all the curves are correct. Today I discovered that the floorpan is not flat as I'd originally thought - it curves into the middle to clear the gear linkage - grrrrr!:banghead:

Yep, I think that's the polished RSK that's road legal - used to be a common sight around Germany!:smokin:

Have a look at different types of medical tape.... I've seen stuff with pattern's like this, but can't seem to find a pic/link. I'll keep looking though....

have you seen the perforated vinyl used for advertising signs in the bus windows? you need to look for one with the correct pattern for your seats, I have seen one that would look like your leather, but you need to make some research with the different manufacturers.

I checked with a colleague and she showed me a leather sample that would be what you want. The holes were lasered in!

Now here's a thing. I found the wife's travel hairdrier case today which is made of a kind of steel mesh which has exactly the right guage and hole size for my needs. Needless to say she has forbidden me from cutting it up! :grinyes:
However, I did take a blade to it today and cut a 5mmx5mm test sample section out of it - she'll never notice! The stuff bends really nicely but has the usual probelms with mesh ( it wants to fall apart at the edges) I'm sure if I cut it to shape then seal the edges with cyano etc. it may be OK. The problem is I'd have to make each individual seat panel first and cover it in mesh, then mold it, then sand the top surface flat, join it all back together as a single seat casting and then mould it again! I fell alseep last night calculating the holes needed if I drilled them out of plastic card on my mill... I reckon on around 6500 needed for the two seats, a headrest and two door top covers!:banghead: :banghead: :sleep: Should have taken up basketweaving!

Here in my city in Mexico it is really easy to make that, so I think in your country it also can be easy to do.

I didn't ask for the supplier but they're definitely not chinese! The chinese will try to copy it once we put it into production. Until then they'll keep doing plastic :-)
A couple of years ago at the CeBIT computer show i saw a supplier that had a desktop laser system that would burn/cut a vector graphic into most materials. That would work nice for you now. The investment would be a bit out of control though:-) I had phantasies of getting one for doing photoetch...

On the other hand, if you have the right mesh and get a useful chunk of it, you could lay it flat, make a silicone negative and then do thin positive copies from silicone or latex and cover the seat master with those "foils". It's being done like that on 1:1 clay design models to show textures on dashboards and door trim.

I'm going to ask around at some of the vinyl graphics guys near me this week regarding the lazer cutting idea. I've got a friend that can waterjet cut 1/4" steel but I think his setup might be overkill for this!:lol:

I don't know where are you living, and if you are in hurry, but we have a laser engraving machine at work.
I think it would be powerfull enough to make little holes in a thin piece of leather (btw, I live in France).

Well, guess it's time for an update.
The project is still very much live, though I've not got a lot to report on. I've put the bodywork on hold for a while as I need some more data so I'll be thrashing across Germany in May (with luck) to measure the car.
I went to the UK VolksWorld Show which has inspired me to pulll my finger out. The show had the usual stalls selling VW chrome tat that will rust before you get it home but I did discover a fab lady selling all sorts of brillant machine tools. Bought myself an indexable round profile lathe cutter that rocks!

Just a quick update as I tried my mill out properly for the first time this weekend.
A while back I bought a cheapo Indian made tilting rotary table. Mine doesn't have a Morse Taper (MT) hole in it and in hindsight I would recommend this feature as I had to dial in and centre the chuck using the four locating slots.

Needless to say everytime I had it aligned and tightened up the screws the darn thing would move! Took me three hours to centre it! Tempted to weld the thing in place now.
The table is actually good value for money and quite accurate but the etched dial is very inaccurate. I used a test piece and the slots looked dreadful. To get around this I measured the circumference of the table and made my own markings in Illustrator using a template. This paper strip is then help in place temporarily using double sided tape.

I made a sight marker too so that there's now little room for error. The red markers are for the 20 holes that I've still got to drill on the front of the brake drums.
Here's the first drum just about to have it's last couple of slots added (scuse my usual bad colour balance)

From these two I will cast copies as I need to make four different versions. The front and back drums also differ so I will make a removable centre that will slot into each master thus giving me the 4 variations.

I envy you for your time and joy for this detailed work. I basically have no clue what you are doing, but then again, itīs great watching. Try to stay with this and never give up on this magnificent project. In times of desperation just come to AF and we will kick your but to get on with it...

That is very impressive work you just completed on the brake drums. Sixty fins per drum and they all look identical. Great post and I can see why the setup time took so long.
This also means that your mill is back together and obviously working well. On top of that I also learned a new word "chuffed". Man what a great way to start your day.

Spectacular- you should be chuffed. Terrific work, and they look spot on. That's exactly the way I would have gone about it, but I certainly didn't envy you the setup work when I first saw the pics of the 1/1 drums.
Took me three hours to centre it! Tempted to weld the thing in place now.

I machined the wheel centre on a lathe from a block of resin and then hand cut the slots. All the other details are either alluminum or plastic and everything was hand shaped.

Daniel, I'm hoping to put it into limited production if I don't starve first!
It's a big step for me as I was in your field (2D & 3D gfx) before. Just hope I get some orders when it comes together.

Have gone back to college and it's taking up all my time at the moment...exams next week! Learnt some really neat stuff there, like casting brass, pewter and silver so hopefully some of this may well appear in the project.
Gagging to get back on the case over the summer - first I've got Goodwood Festival of Speed coming up to get me firing on all cylinders! :)
Oh, and found the only living RS60 in the UK and been given access so I'm stoked already...watch this space!

I originally intended to make the car curbside but I'm now thinking I may go for the full monty as I've almost collected enough reference to be able to make all the components.
I started on the chassis based on the plans I've drawn up. I've used brass and alluminium rod and brass tube. The joints are epoxied rather than soldered as I intended it would be a test piece. Having said that, it's very strong as is - already managed to drop it with no ill effects! :eek:

The main chassis tubes were fun to bend as they are 6mm rod!:sarcasm1:
I used some parts from an old brake pipe bending tool mounted in a homemade jig. It was worth the efforts as I can get the bends spot on and being solid rod means that the shape doesn't flatten around the tool.

Just a quick update on what I've been up to. Thought I'd have a go at the front dampers. Isn't this the coolest logo ever? Re-artworked it ready for decal printing. Anyone with an Alps printer please feel free to jump in on helping the project!:)

I decided to try to make the dampers as separate componants, mainly because my garage is too cold to use the lathe!

I ended up with 56 parts! That's 14 parts per damper...count 'em!

The biggest problem is I have no idea how heavy the completed model will be (apart from being really heavy) so I'm flying blind at the moment. I've used rubber inside the tubes for the moment but this will have to change when completed. I'm hoping to make some springs at college with different spring rates once I've sussed out how to anneal them correctly! Been reading some old 15th century documents on doing it - talk about old skool!
The weight will be an issue for the torsion bar arms too - may have to make them in pewter, which may still be too weak for the car's weight.
