I have beend searching but cannot come up with any solid dimensions. So what would be the best size to use with minor hacking if i had to?

24x12x3.5, major hacking required, forget about keeping the actual bumper

Yep, with a 24x12 you pretty much lose the actual bumper (and fogs in my case) but there's not much actual hacking to the bumper cover itself-- just the top "lip" and a little around the inner edges.

Rest assured--hacking will be necessary. Unless maybe you feel like downgrading to a Starion fmic ;)
It isn't the biggest intercooler you should be striving for, but the one that compliments your setup the best.

Sorry about opening this old post again but i did not want to start a new thread. so with my evo 3 big 16g what would be the best one to get without doing alot of cutting? I see alot of different sizes you all use but which one is less pain? Also it will probably not matter what FMIC i go with my fog lights will be gone wont they?

Not necessarily. Many 2G kits let you keep the fogs, although I'm not totally sure about 2Ga Talons. You'll just need to shop around a little at places like AMS, SlowBoy, Victory Performance, FP, AGP, and I'm sure there's several others I'm forgetting.
