I have a 99 F250 SD 4X4 85K I experience an intermittent vibration and loud rumble in the front end at highway speeds between 35 and 65 mph in 2wd. If I slow to less than 35 it will go away or if I place the 4X4 select switch on the dash in 4X4 it'll also stop. I have the lock out hubs (auto/lock) on the truck. Ford garage told me I had a worn-out hub so I had it replaced. I still have the problem. I'm thinking the unknown problem may have caused my hub to go bad. I've had it back several times to the Ford garage but they can't find anything wrong. It scares me to drive it any on any lengthly trips. The sound and vibration sounds and feels like when you drive over the "wake-up grooves" on the edge of the interstate highway. I would appreciate any ideas on this problem.

Hmmm...
A wheel alignment, a tire out of round and must be replaced, ball joints need replacing, the hubs (again), tire/wheel balance.
Those are my suggestions.

i would check for a binding front axle joint or to see if there is anny play in them.

I have the same problem with my 99 F-250 . It is currently in the shop but before i took it i tore it apart myself. there is a cheap bearing that supports the axle shaft on the inside of the hub mine was completely blown apart . hopefully this will fix my problem. As of today they are pricing my parts ,they wanted to replace whole hub, i argued with them that they need to check if they can replace just that cheap bearing. ford garage didn't know but they are checking to see if so.apparently what was happening from what i could tell was with that bearing loose it would allow the axle shaft to catch in the hub and rotate the shaft would be off center throwing it out of balance. i would have them check both sides for this if i were you, actually you can check yourself ,just take a prybar and stick under axle yoke right behind hub and see if there is any play inthe shaft up and down.hope this helps .
THE BEARING IS REPLACABLE,11.00 dollars versus 350 dollars for whole hub, but cought the problem too late need new axle shaft they aren't cheap over 500 bucks.

I'm having the same proble on my F-350 PSD....It doesn't do it all the time, but when it does over 55mph, I have to slow down to at least 20 mph...I thought it was the carrier barring cause it felt like it was comming from the rear, but it wasn't it...
I jacked up the rear, and everything was tight, jacked up the pass. front, everything was tight, jacked up the drivers front, turned the wheel, heard something popp'n...Looked at the axle shaft, and there is way more play than the pass. side...I turned the axle by hand 1/4 turn, drove it, and it made a different noise, and stopped as soon as I applied the brake...My guess is, when you get to a certain speed, or hit a bump, it starts flopping around in there, causing a vibration....

There is a kit out there, Forgot who makes either Dynatrac or similiar co. that replaces the cheap needle type bearings used to a conventional roller type bearing with beefey stub shafts too.

Rear Driveshaft U-Joints are probably bound up, I just went through this with a F-350 the other day at work.

I have the exact same truck, and the exact same noise/vibration at highway speeds. I just pulled my front hub and front axle off, turns I lost a bearing, scarred the axle and it is going to cost big time for parts to totally rebuilt the front end.
I STRONGLY suggest you pull the hub, and axle, and check the bearings.
