Hey I have the same story. My car went through a very bad patch ending in replacement of timing belt, plugs and wires.
I have only now gotten around to replacing the EGR valve.
Mine too was full of brown sludge. I think it could be oil. Could over-filling your oil cause this?
When I changed the EGR valve (after a ridiculous easter-egg hunt on my 3.4L v6) the motor seemed to improve in smoothness and quietness once warmed up.
But all the tubes and connectors seemed precarious and prone to leaking vacuum or coming off. I am not impressed with this sloppy arrangement, susceptable to vibration.
But I am still having problems with cold starts/idling in the morning.
I am thinking that the 'morning' behaviour may quickly foul my sparkplugs and lead to more foolishness.
The EGR replacement did NOT solve the cold-start problems, just the running while warm.
I am hoping for more info/experience on these matters.
