92 PA, poor air flow

I've seen this problem of little or no air flow coming out of the vents several times in here and I have the same problem. I have replaced the vacuum hoses, and when I push the heat/defrost/and whatever buttons the air comes out at the proper place. I've even replaced the fan and squirrel cage, but still the fan goes full blast but sounds like the air is being pushed up against something right near the fan itself and can't go anywhere. Someone suggested I take the cowl off to see if there's a door in there not opening, is this reasonable? I really don't know where to look, or what to take apart to look. Thanks for any help.

Follow the air flow from your blower. The first thing it has to go through is the evap core. You may need to wash it out with some good degreaser type cleaner like, simple green.

Thanks! I assume that would mean disassembling the dash?

Actually, you can do a decent job by removing the blower control module located in the blower box, under hood and against firewall. It is under the fuse & relay center, passenger side.

Early this morning I finally got a chance to clean the evaporative core. It was completely black with sludge and leaves! I found that oven cleaner (foaming type) worked really well to clean the fins of the core. Unfortunantly, after trying out the a/c system, it still has the same problem with air flow. I believe the problem is a mechanism from inside the dash, as there is a little air flow on every setting except for "HTR". Once I set it to "HTR", all air flow is gone yet the blower is still completely funtional.
just before reaching the evap core, I noticed the blower control module (If that is what the electrical device with the 3 springs is refered to) was covered in rust! It cannot be funtioning properly like this; could this small part lead to a bad air flow problem?
